So I believe I installed the wrong rotors on my 2000 XLT 4x4. The wheels have been going clickity-clack ever since I replaced the rotors and pads at all 4 wheels. Sometimes its much more clack then click. I've taken the wheels off and sprayed material on the back of the pads. I've tightened every bolt I can get a wrench on and yet the noise wont go away.*edit* The noise doesn't go away with the brakes compressed which also makes me believe it's not the pads.

I believe where my error lies is that I bought the rotors with the wrong size stud holes. I think the holes are too big and the rotors are clanging around loose on the wheel studs.

First, is this likely? Second is there anything I can do short of buying the 4 correct rotors? I wondered if I could place a washer or two between the rotor mounting surface and the back of the wheel so the wheel would grip the rotor in place?

What you may want to try is With the help of another person jack up the expy one wheel at a time. Have the helper apply the brakes and then you try to rotate the wheel You should have no movement at all. You should also be able to see if the rotor is moving when you try to rotate the wheel.

Very hard to tell if you have the wrong rotors Take a picture of the rotor on thr hub so we can see.

I really don't think that your problem because if you look at the The Hub on the rotor that's where it's piloted in other words it is Hub piloted not stud piloted. If your truck has center caps try removing them and then driving Expedition

I considered the caps and I will try it just so I can rule it out but the sound really doesn't sound like a rattle but more of a clang.

Your brake rotors have clearance within spec around the bolts.

I'd continue looking elsewhere for the source of the noise.
