Clicking noise under dash

2008 Ford Expedition EL, loud clicking noise coming from under driver side dash at start up only, lasts about 10 seconds.

sounds like your blend door is starting to fail, very common problem with these trucks.

Most likely the blend door like mentioned above. try just moving the blender a tick or two from full and it will probably go away. Mine does it only if I have it cranked completely to the cold side, one tick up and no noise, no noticeable cooling lost either

It could also be one of the other diverters too, if slowly moving the hot/cold blend doesn't make the clicking stop then, try each setting on the diverter (floor, dash, windshield,etc) and see if that causes it or makes it stop. Then you'll know which gear is slipping.

Yeah, wife said that when she switched to defog windshield this morning, kept blowing from dash vents. Clicking comes from behind center of dash, where the console ends and the dash begins at firewall.

So its most likely the diverter door and not the blend door. What year? Climate control or manual?
You might have two issues going on though as I think the clicking noise is the blend door and the not switching from defrost to vent is a vacuum leak or block as that door is vacuum controlled I think, unless they changed from vacuum to electronic in 2008.

I had this same problem recently on my 2010. I took it to the dealership because it was only a couple of days after buying it. They diagnosed it to be the blend door (electric motor with gears. The housing tends to separate over time and causes the gear teeth to misalign and click as they skip across each other). I didn't have to pay it but the total cost of repair was $317 and it took a couple of hours to complete.

According to the technician there are no longer any vacuum switches or controls in the air control system.

The blend door actuator is right behind the radio, one screw is very easily removed, the other takes a super thin socket wrench or possibly a flexable type might bend sharp enough to get to the other but i doubt it. The part is $25 on Amazon (Motorcraft YH1933 Heater Blend Door Actuator). Videos of how to change it can be found on youTube
