My main HVAC blower motor has failed again. This is the third time the blower has failed. I've had the blower replaced twice under warranty, and the thermostatic resistor has been replaced twice as well (once by me, once under Ford Parts warranty). The rear system works perfectly.

I also ran an ETAC self test and came back with the B1003 code: mode door circuit failure. I don't think they're related since the doors all cycle properly and the EATC cycles between all modes and temperatures.

Does anyone have an idea why my blower motor keeps failing? This is the only issue I've had with the Expy, but its frustrating as I've never had this problem in any other vehicle I've owned. I'm taking the Expy to the dealer Monday for service under warranty (again), but I'd like to get this figured out before the extended warranty expires at 100k miles.

Did you perform the ground wire upgrade TSB 08-9-1? Mine was blowing out often until I did the upgrade. Its easily done yourself. You don't really need the Ford "kit"

Mine's a 2012, so it has the upgraded harness in it. I've looked at the TSB for it, and it doesn't apply to my model year.

I just pulled the receipts for both the blower motor replacement and resistor replacement: both were replaced on 4/15/2016, so its only been 6 months! These things should last longer than this! At least the resistor is stil under warranty, so I'll replace it that way.

Just swapped the resistor out, and then blower still didn't work. I banged on the blower motor, and viola, the blower worked! So the blower needs to be replaced. Such fun, four blower motors in four years!

I've replaced a few also, but thanks to Motorcraft's warranty (24 months) and RockAuto, I'm only out a little shipping.

MIne's still under the extended warranty to 100k, so I'll have them replace it again before then, then the next one will be on me.

Half the stuff RockAuto sells are factory rejects that were smuggled out the back door, so I'm never surprised when stuff from them fails.
