sounds like some ice was jammed in there.
This. Ford will deny this and tell u tough luck and to go through insurance. Cause i have absolutely no faith Ford will fix this under the bumper to bumper warranty after my experiences with Ford. I Truly hope they help u out though.

The entire panel structure on this vehicle is aluminum. A big enough chunk of ice forced into it via the electric motors forcing the hatch open? Possible. Not optimal, but possible.

I sure hope they take care of you but I bet it won't be easy. There's a few things I really don't like about this. For one, I don't care if it was caused by ice, getting stuck in the joint, this scares me from the perspective of the amount of force it took to not only crack the spoiler in half, but puncture the roof at a bend. There should absolutely be safety mechanics on place that prevent the tailgate from opening if there is to much resistance. What if a kid was trapped against the tailgate and say a garage door. That could cause some serious injury. The lift gate shouldn't be able to grenade itself. That would be part of my argument as to why Ford should fix this. Especially with how new this is.

I guess it's possible ford deleted the safety mechanism due to the chip shortage, lol.

The same thing happened to our 2022 Expedition. It happened on Friday night when the temps were really low. Opened the tailgate and heard cracking noises, first thought maybe ice was trapped. Opened the tailgate 2 more times after that same thing, this time noticed a plastic piece broke off inside the truck. On Sunday morning while driving at highway speed heard rattling and squeaking noises, pulled over and noticed that the spoiler was lopsided and upon further inspection a gash in the roof. Brought the vehicle to a Ford dealership today and we were told to bring it back to the Ford dealership that we purchased from. Unfortunately the dealership was closed today. We plan on contacting them tomorrow. I hope this is covered under warranty. We only had the vehicle for 6 months. Apparently it was suggested to use some gorilla tape to seal up the open space where the spoiler is bent to prevent moisture from seeping inside until this gets addressed. This seems like a major engineering flaw where they cut costs to get them on the road.

I'm also curious about another issue that could be part of or contributing to this. When mine had about 7k miles on it, I noticed that water was entering the lift glass somewhere on the top, as it was dripping down the inside of the glass. The answer from the dealer was to replace the weather stripping around the liftglass, which seemed to help (but also super annoying given this thing was basically brand new). But the reason I bring this up, is that if water is getting in the spoiler area enough, in these nasty temps, it makes great sense that it would freeze and cause issues like this.

Update: I went to the dealership today and met with the folks in the body shop. They said they had seem similar damage before, but never on a newer expedition. They thought Ford would deny warranty coverage, but I asked them to submit the claim anyway. They did, and sure enough, Ford denied it.

I was given a quote of $2500 to repair, and a copy of the denial from Ford.

I took the denial and called Ford customer service to escalate and see if I can pursue the claim myself. My hope is that Ford acknowledges there is an obvious design or engineering flaw here and makes it right. It’s unreasonable for owners to worry about opening doors and hatches every time it’s cold outside for fear of body damage. If this is what happens in the cold, what would happen in a crash?

I hope they help you. But you're going to get the same junk responses I did, it took me 9 months to escalate issues with customer service. They will say no repeatedly, and you'll have to ask 10 times to escalate past the first people you talk to. I was even told numerous times there is no way to escalate past the rep you initially talk to, never heard of a customer service dept that doesn't have escalation paths. But anyways, it can be done, just be very stern but yet nice and respectful, you may need a translator though :)

I wouldn't let this go if I were you, seriously though, talk about the fact that there should be safety mechanisms in place to prevent this kind of damage. Again, what if a kid was stuck behind the door, or something else. These things stop if they can't close properly, they should do the same in reverse.

Is it a design flaw? As in it does not operate as it should, and it caused damage to itself? I.e. ice formed where it should not and that caused the issue?
Or is it damage caused by presence of ice that was not cleared, and operating the tail gate caused damage? This would be part of the comprehensive insurance in your policy. Your insurance company might go after ford if they think the failure point is designed too weak or likely to cause unreasonable damage.

Not trying to make things worse, but ice is a pain. I knew one person who broke off 2 handles on their car because they were frozen shut. Nissan told them to pound sand and wouldn’t help them. Insurance paid for the repairs after a $500 deductible.

I dont even see any ice sheet present in your pic. Def a design flaw!
