I did it, but you will not have control of the rear DVD from the head unit any more. I hooked mine up so the rear ent system works independently of the head unit, and the kids have to wear the headphones to watch the movie. search for "Kenwood DNX-5140 Install" to see my write-up.
YES!! Be careful and use plenty of PB Blaster/WD40 or something similar. Give it a couple of short twists, then spray some lubricant in there. Wait, thread back in , work it back out, etc, etc, etc.
My guess is the plug. My 2006 got the misfire code and I replaced both the plug and COP. The plug tip was quite a bit smaller than the replacement one, so I assume that is where my issue was.
If you're replacing steel, then fiberglass will be lighter. But aluminum will be the lightest material that is commonly available, unless you want to pay out the butt for carbon fiber.

I'm not sure if the '03 wiring harness for the DVD player is the same as the '06. Best way to find out is to compare the pics I have to your wiring, or to find the diagrams somewhere. I would guess the wiring works the same way..ie sound out from the DVD to the head unit, to the rear controls...

ebay is your best bet. The '06 is my favorite also as the inside of the spokes are not painted the dark gray, and the '08+ rims are a bit much for me. I have a photoshop of the '06 rims on my '06 Expy and it looks pretty good. If I get a chance to find the pic on the other computer I'll post it.
Might want to check your head gaskets. The milky white on the cap is an indicator of a leaking head gasket. Esp since it is there even after a long trip. Do a good flush, and if it's still there, I would look to the gaskets.
The 22" 2006-2011 F150 Harley rims are pretty nice. Different years had different trim colors or new designs. 2006-07 are more understated, then they went a little bolder starting in 2008.

You would need more than a reflash....you would need the V10 ECU. It might fit, but will be tight. An e-fan might be necessary too. Only one way to find out, and that's to just try it.
