Have a 2015 EL XLT 4x4 with 106K. Been having intermittent front end/axle shake, generally when 1st start driving and between 20 and 40 mph. Jacked up and checked wheel hubs, FR had some slight wobble (1/2-in top to bottom). Subsequently replaced wheel hub with Moog hub from RockAuto for $240. Installed this past Sunday night. Drove to work on Monday (30 miles) and had some intermittent vibration when slow and became more continuous during local slow driving.

On Tuesday AM drove truck and intermittent front end axle shake/vibration remained more constant. Had big drive planned later that day so when home lifted truck with all 4-wheels in air and inspected underneath. Dropped under carriage covers. Front Diff plenty of fluid when cracked fill plug, grayish in color. Front right and left wheels fairly difficult to turn by hand. Started truck, put in 4H and into drive, at idle was getting a clunking with each rotation in front axle. Typically LR wheel would stop due to resistance while right wheel was spinning twice as fast. Presume this is just the differential doing its thing. The clinking with each rotation, and visual shake to axle/differential is what concerned me.

Decided to take to Ford dealer for assessment. They called 2 hrs after drop off and said IWE (4x4 actuator) on FR was gone and needed to be replaced. Also wanted to replace my new Moog wheel hub with a MotorCraft OEM part at $420 (since not OEM). Told them to do IWE and not hub for the low cost of $680. Per repair person there is a TSB recommending wheel hub replacement should include IWE.

Later that day Ford called back and advised vibration is much less and frequent but still occurring intermittently. They attribute this issue to the non-OEM wheel hub, and recommend replace with Motorcraft OEM.

Emailed Moog and they advised no problems as they are aware of their part in my specific vehicle. Picked up this AM at dealer and did feel a light intermittent vibration while driving to work when going 30 to 40 mph, but much less than previous and less frequent.

Any ideas or suggestions on next steps, as like to solve this vibration for good?

I am presuming you checked the U Joints and wheel balance?

Sounds like the dealer is giving you a line of BS regarding the part. They just want to make another sale.

I second Black, make sure wheels are balanced. That will cause vibrations.

Update on above. Replace the MOOG hub with the Ford part on Saturday. Tested IWE-actuator w/vac pump and worked as should. No explanation why would not release w Moog hub - may have been old grease I used. Took for test ride and still had vibration in drive train, but only in 2H. Back into garage and up onto stands. Dash switch in 2H and have front shafts and axle spinning. Switch to 4H and 4L and 4WD actuators engage and front wheels spin. Cannot get transfer case to disengage. After web search decided to try just Answer and a Ford on-line mechanic ($42). Did extensive trouble shooting w guy via texts of dash switch, TCCM and finally diagnosed as Transfer case shift motor. Ordered part for $240 and awaiting delivery to p/u. Hopefully this is the end of my 4WD issues. Still sour over dealer visit - not sure if needed IWE and the $500 in labor I was charged to replace, and they did not identify shift motor issue which is likely problem all along IMO!

Because most dealer are not as smart as people give them credit to be. They are mostly parts changers today.
