There are no spark plug wires since every cylinder has its own coil. (5.4L). Did he replace the coil too?
It still seems on the expensive side though.

I hate to say it but the 03s especially the older ones and some of the 04s (I owned one of those) were nothing but crap.
I have owned 5 Expys and the 07 EL Limited I just bought seems to be the best yet. My 2000 was the best vehicle I ever owned.
We'll see how this measures up.

My 2004 tranny failed at 33000 miles.
They had to rebuild the entire thing (note-not replace). My trany did not have a knocking noise, it's not normal.

It's a common thing. My 2004 does it after it sits a while. There is talk about it on other sites. It's got something to do with the lubricant in the AC compressor loading up.
If it is this it makes a horrible metallic grunt sound when first starting the engine.

This sounds like the dreaded blend door problem.
The blend door for the cold and hot air may be stuck because the shaft is broken. Very frequent problem as the vehicle ages.

Join the club. Mine as noises too, in the drivers door. I lube with silicon and it lasts for 4 months or so. This shouldn't be.
My 2000 Expy was quiet the day I traded it at 76000 miles.

That's an old rumor created by a product which no longer exists.
