I am looking for an entire exhaust system replacement, and I have tried autoanything, jc whitney, rock auto, and downloaded the heartthrob catalog. Problem is these are lacking expedition info or just stop at F150 . Have had a hard time getting in touch with heartthrob-and I dont wanna invest 8 hours in internet research for something that seems to me should be readily available. I'd like to have the exhuast sound a little more throaty than stock but not as loud/deep as the old glass packs. Any info on complete system source would be appreciated.

Replace your original muffler with a flowbastard

Talk to the muffler companies themselves. Flowmaster and magnaflow both offered full setups for the expy's the last time I checked.

By complete, do you mean from the manifold right to the exhaust tip, or just a cat back?

Cat backs are easy to find...

Yes, manifold back. I've seen a lot of cat back kits. Starting to think that you can get the cat back kit and then from there forward is ala carte?
I saw a show from Daytona more than a few years back, that was devoted to bikes. They took a HD Road King? and put a bunch of different striaght pipes on it and dyno'd the bike and also recorded the sound and made it available on a site searchable by manufacturer- would be cool if there was something like that for trucks in general.

I doubt many manufacturers would offer complete exhaust kits from the manifold back because messing with the cats effects emissions and uncle sam will want it properly tested and certified. At least not with out the "For Off Road Use Only" disclaimer.

Matt, Thank you. Just checked that out.
Tom, what exhaust manifolds did you choose for yours?
I just came in from checking out the noise, and found the leak to be on the passenger side manifold. I'm gonna replace them- was trying to wait until I did the other motor work, but I'm not ready for that scope of work yet-and I'm not ready to take it off the road yet. I'm thinking about just buying whatever is available from Rockauto and using those for the time being.

I have BBK 35180 Ceramic coated 1 5/8" shorties.

At the time of my build I had difficulty finding a manufacturer that would confirm long tubes would fit but it seems as if a few others have used them with success. Tuned long tube headers are far better for performance as they enhance the scavenging of the exhaust from the cylinders. Shorties can reduce backpressure and are emissions legal.

I chose the bbk only because I could find no others in 1 5/8" size and ceramic coated. The theory behind the ceramic coating is it keeps the heat in the exhaust which improves flow and helps keep the engine compartment cooler. I have no hard data but I can tell you the engine compartment runs fairly cool. As for the size 1 1/2" would probably be more ideal for a near stock expy.

I have these headers combined with a custom dual 3" exhaust. This would kill the torque on a stock expy but it works well with my combo.

IIRC Toms, you did the install out of the truck though, right and then put it all in??? I have heard horror stories of installs in the truck. That being said, looks easier from under the truck - would that be true???

Reference this picture from my truck:

Thoughts?

Yes I did them with the motor on the engine stand. Glad I did too because I had clearance issues between the tfs heads and the shorter headers. So I can't really speak of installing them with motor in the truck but there appears to be a lot of room for access with the inner fender liners removed.
