I agree with Tonydiv I also use the Valvoline Maxlife and it works great, the only thing for me is since I have 90 - 100 degree temps for most of the year I like to throw in a bottle of the Lucas Full synthetic additive as well.
Well if you have the money and are set on swapping the motor, I would definatley go reman over used. At least that way you have a 0 mile motor with warranty and you know you wont have any surprises down the road.

A head gasket is a lot easier and alot cheaper than a complete R&R of the motor. Using any type of block sealer makes it alot harder to clean the surfaces if you decide to do the head gasket, so I would recomend checking prices and how much you want to spend before you use any block sealer...
I don't know if the control board is the same on the Navi but I would say its a pretty safe bet. You have almost ruled everything out the only other things in the system are the control board and the ride height sensors.
If you do a google search you will find other brands for this conversion, a lot of people have gone that way and are happy. The kit will alow you to tow a trailer, but you may get a little sag to the Expy. I prefer the air ride for one the comfort and for two the load leveling when towing, but...
They are running that 6.2 in the new SVT Raptor I heard somewhere 411HP 435TQ and they say in the Raptor with head work, cam and tune 500HP :D We can only hope that they will put that in the Expy.
The door ajar switch needs to be replaced, or the wiring to it is broken somewhere. When that switch closes ( grounds ) it completes the circuit therefore turning on the dome lights and shutting off the radio, but if the switch is stuck (open like if the door was closed) nothing will come on...

From what I remember there are a few things to check. The first ( not trying to be an A** ) does your headlight switch have the two dials one for panel dim and the other for auto lamp? if so have you checked to see what the time interval is set at for the auto lamp?

I have not seen one on an expedition, but I have had plenty of experence with the Ranch Hand bumbers on the super duty ford diesles and they are one hell of a bumper. They are built solid and made to work.
I do alot of towing ( car trailer ) and don't want to take a risk with such a small sidewall. I like the look but for towing I think the 22" will do better.

No idea why Ford put it there it is a pain to get to, but once you know where it is it's not bad just kinda time consuming. The last time I pulled the bracket off I had a full arm cast on my right arm so doing every thing with my left was not fun but I was still able to do it.
