I love how the CNCport.com heads look - massive intake port, really nice exhaust port work, and the little details like adding their logo to inside of the heads is really nice so you always know who did the work on them.

Had some other goodies arrive too, one of the ones I was most excited about are the custom Speedhut gauges. Fuel Pressure, Oil Pressure and Boost! These will be critical for monitoring the new motor and making sure everything is in tip top shape. All of them are electronic gauges with the ability to recall peak levels and set alerts if any of the parameters go above or below a certain level. For example, if boost gets too high or fuel pressure too low, they will light up to alert me, and all of them are electronic gauges, so I can use the 0-5v outputs to tie into the datalogger reading the OBD2 port and have boost and fuel pressure side by side with everything the stock ECU is seeing in my datalogs.

In addition to these, plans call for an Innovate dual wideband in a steering column pod to keep tabs on air-fuel ratio. I'll be installing everything either just before or at the same time as the motor to keep an eye on all vital signs.

They will be mounted in an MMCustomWorks 3 gauge radio surround pod, trying to keep it as clean and OEM looking as possible.

She got an oil change since it'll still be a little while till the new motor goes in. Burning some oil and replacing the PCV valve didn't fix it, so I'm trying the Valvoline Max Life to stretch out a little more from the NPI 5.4 in there now.

and finally, of course I couldn't resist mocking up a bunch of the new motor on the engine stand. A lot of powdercoat, paint and detailing still to go into this before it's ready.

Two big updates to post!

First, the slightly more boring stuff - took advantage of some down time to clean up and detail the top end now while it's all easy to reach.

After everything was cleaned up, hit with some NAPA aluminum brightener to etch the surface and masked, it got a coat of VHT self etching primer and then VHT Wrinkle Plus in fairly light coats to try and keep it more on the "texture" side of wrinkly.

Unfortunately the last two pictures of it all mocked up are kind of dark, I'll get some better ones!

Now, a little bit more exciting stuff. In keeping with the idea of doing this right from the start, with a clear goal and the whole package in mind, next step was to make sure the rear was up to *****.

Our starting point is a 9.75" rear axle with the OEM limited slip and 3.73 gears. Very nice place to start, same as an 01-04 Lightning, so the plan was to replace the OEM diff with a TrueTrac, as the original units are known to wear out the clutches pretty easily, throw a prettier cover on, and take advantage while it's all apart to freshen up the bearings and put new seals on, fixing a leak the driver's side axle seal had.

With a TCE big-brake kit in the future plans (only available with 14mm studs), the idea was to put 14mm studs in the rear axles as well at this point, so in the future it has the 14mm studs all around.

Danny Fernandez at South Florida Muscle Cars handled the wrenching, fabrication, photography and put up with the smell of gear oil that was probably nearly 20 years old, so a heartfelt thanks for the attention to detail and passion that went into this.

So, the first hiccup was evident right away - the rear axles at some point had been damaged, and axle saver bearings installed. On an NPI 5.4 probably making a blistering 165rwhp, it's not an issue. For a performance setup, this needed to be addressed.

The solution was to go with new Yukon axles for a 2002 Expedition - this killed 2 birds with one stone. Fixed the axle problem and simplifies the 14mm stud upgrade, as the 02 axles are already setup and there wouldn't be any drilling required.

One thing to note, the diameter at the outer edge of the axles is smaller on the early 12mm stud axles compared to the later 14mm stud ones, so the outer bearing has to be for a 2002 model as well.

Truetrac diff went in along with the new axles, bearings and seals. Thank you Trac Loc, it's been a good 19 years!

Now, all buttoned up with the TA Girdle and a full-size spare (31.2" tire diameter), real estate is getting tight in the rear. No room for the OEM panhard bar, which can be seen is very tight to the diff cover looking carefully at the first picture of the rearend.

Danny to the rescue! A new custom chromoly panhard bar gracefully routed around the differential fixes the issue and makes everything cleaner and easier to work on.

The custom panhard not only fixes the clearance issue, but it looks downright fantastic and gives the rear a great feel with the detailed axle, TA cover and Belltech swaybar,

Slightly random update, realized I hadn't posted this earlier.

Upgraded to a wide center console out of an 00-02 Expy, and put in the bucket seats from my 03 Lightning. They'll get recovered in matching tan leather at some point.

Love everything you've done so far and excited to see more.

You've given me so many more ideas - suspension is next for me. New poly bushings, new rear diff cover, new upper and lower trailing link arms.

Keep the progress and pics coming.

Great thread!! I have a 2005 king ranch and have been thinking about putting some tweaks to it. Doing some mental addition, it looks like you've got quite a sum in your expy project. Can you give me a rough estimate of your budget and where you are at - my estimate is you're at around $20K.
