When watching the video look at the front of the drivers side head at the 11 second mark. Looks like antifreeze blowing out all over the place once the high boost kicks in.
I picked up a can from the local Oreilly's that matched almost perfect. Take the trim ring in with you and they will let you compare the color caps to your piece till you find the one you are happy with.
Same here just stumbled across it on the other forum but I am definatly liking the layout on this one a lot better, it seems to be a lot quicker as well.
Sounds like it could be an issue with the PATS security system. Basically the expy's computer is not reading the chip in the key the first time you try to turn it on. It could be a problem with the key, or it could be an issue with the sensing ring on the inside of the steering coloum.

+1 for the Twisted Wedge heads. Trick flow has been in Ford perfomance for a long time and they have a great head design that offers way better flow and also fixes the issue with not having enough threads in the plug holes.
I just ordered a set and got them last week. I ordered them from UNEEKSUPPLY on ebay and paid $90 with shipping. Great product and fast shipping (only took 3 days) plus they back them with a lifetime warranty. All the coils work great and I noticed a huge increase in power and economy between...
I just ordered a set from UNEEKSUPPLY (the first link) fast shipping and a quality product. Have had them in for about a week now and notice a huge difference in throttle response and also milage.
That would be the same one but for me it will have to wait another 6 months or so. New baby due in a month and I decided to get the Edge programer first :)

Is it the front or rear cats that are plugged?
If it is only the rear cats you can cut them out and put in straight pipe with no check engine light. Plus you gain a good amount of high rpm power but loose just a little off the line.
I just did this about a month ago and it made freeway...
Just drop on a set of Trick Flow heads and be done with it. They are aluminum heads and have much better threads in them ( at least some engineer looked at the importance of this ) not only that they flow alot better as well.
Most of the time they come with the plug in adapters that plug into your original head light socket and then split to the low/high beam plugs.
If they don't come with them you can order them or you can build your own pretty easily.
You just need to get a socket that fits your original plus...
Not sure of any easy ways to test cats except for a large temp differnece between the same set of cats (front or rear) left vs right.
You stated that there WAS a tune up done before you bought the Expy, but what all was replaced?
Just plugs or plugs and coils?
Where the o2 sensors...

Many parts stores carry them in stock, they may carry another brand but just let them know that you need an Exhaust Flange Bolt / Nut kit.
Not True! Different part numbers for different years.

For the P0420 that would mean it is the cat or cats on the drivers side that are giving problems. But could also be a failing o2 sensor, I would change the o2 sensors first unless you can get under the truck after driving for about 20-30 min and see if there is a significant temp difference...
Even if you do not have the HD tow package you will have the pre wire for the brake controler.
Locate the OBDII port ( under steering wheel to right side) the pre wire conector will be connected to the metal bracket that holds the OBDII plug.
