Ok , I have a 1999 Expedition XLT A4WD/4H/4L . After I got it I found the front drive shaft was gone . I got one and put it in , the 4WD did not work . I got a shift motor and the 4WD now works . My problem in 4H or 4L at low speed it is ok , you give it gas it crackles and pops . If you turn the wheels it crackles and pops , the more you turn the wheels the louder it crackles and the harder it pops .

what is the condition of the axle boots on both sides? check for evidence of slung grease on the area parallel to the boot clamps

Ok I replaced the front diff and it still does it , does anybody's axles look like this or do they look right ?

Half shafts look normal to me. But can't really see if there may be an issue inside the CV joints unless a boot is ripped or twisted.

4HI or 4Low on the street will bind up the drivetrain. (For offroad or low traction conditions only) It sounds as if something mechanical is giving/slipping in your case as opposed to the tires scrubbing or spinning. Maybe the transfer case clutch??

Unplug the 4wd fuse while in a4wd (I think it's fuse 104 under the dash, but check your Manual to be sure). If the noise goes away, you know it's in the transfer case and not the front axles.

I do agree with tom though that they look ok. No signs of grease either which you would see splattered all over if one was ruptured

Maybe that's why the drive shaft was removed?

Can you tell where the popping and crackling is coming from? Front of the rig would mean axle/CV joints. Middle of the rig would be transfer case.
Just because the CV boots are in good shape does NOT mean the CV joints are still good.

edit: How good were the u-joints in the replacement drive shaft? Dry or bad u-joints can make all kinds of crazy noises.
