Here is the latest TSB I had this problem last Summer, and did't put 2+2 together.
Some 2003-2004 Expeds produced before 03-16-04 may exhibit an intermittent loss, or diminished A/C regester airflow. This is contained in Ford Article 04-5-9 Published 03-12-04.
Problem most often occurs when driving on the highway in excess of 30 min. iN hIGH HUMIDITY. This is due to ice formation in the evaperator core. This condition occurs only when the rear climate control is either not present, or not turned on.
The fix consists of the following:
4L1Z-19E992-AA kIT EVAPORATOR fREEZE
W701696-S301 FASTENER
OPERATION 040509A FOR NAVIGATOR
OPERATION 040509B FOR EXPED
