Greetings everyone, I've been lurking for a while and just recently acquired a 2003 Lazer Red Expedition Eddie Bauer 4wd with 155k miles.

This truck belonged to my folks who bought it new back in 2003. There wasn't anything wrong with the truck, they just needed space for a newer vehicle they plan to buy. So I was quite happy to get that "old pesky truck" out of their way!

I know the vehicle history and it's been very well maintained. It has maintenance records going all the way back to the original dealer window sticker. Sticker price was $49,000+ as I think it has every option that was available aside from air suspension and an in-cabin air filter...which I don't understand how Ford engineers figured these trucks needed fans & filters inside the seats to whisk away those hot-broccoli farts after a meal at the Chinese buffet (ok not really, but I told my kids this)— yet Ford didn't think the whole interior passenger cabin didn't need a filter too?...

Well anyways, I plan to use this thread as a sort of "build thread", even though I'm not doing a build per say, but rather documenting whatever I wind up doing to her maintence-wise.
I'm not a mechanic — but I turn wrenches on my other ride which has nearly half a million miles on it (original engine and tranny too – not rebuilt either). It's also a 4wd and has been my primary truck for the last few years, so I learned quick to take care of it. The Expedition is taking over that primary role now and my other Toyota will become my personal project vehicle (if my wife were reading this part — she'd be rolling her eyes...)

For now though, my focus will be on the Expedition and restoring all the lost functions that I've found so far ... and then maybe doing some fun stuff since the general upkeep is up to date and there are no real pressing issues aside from a front windshield that either needs to be replaced or be resealed. It appears to be losing the battle with moisture in the lower passenger side of the windshield.



I've already started my research and will continue to do so, however, I've learned that there is no substitute for experience – I'm hoping the collective wisdom of this forum can provide a general course of direction for a few of my issues.

First though, here's a few pics of my new truck. I'm really enjoying this thing so far and plan to get to working on her issues pretty quickly.







This is my first modern Ford vehicle, and I'm not familiar with Ford technology or terminology – so bare with me. Here's a short list of things I need to investigate & repair:

1) Mirrors will not work with switch but will move when vehicle is in reverse. So the motors work, but the switch is suspect. Are these known for failing? Visually checked fuse and it "appeared" good – as did all the other fuses I checked while investigating other issues. Also, the heated mirrors do not appear to work. No light visible even with the rear defrost and heated seats activated. There is a light inside the mirror when the defroster is active right? So mirrors have power as I've seen them move, but I can't control it with the switch and they don't seem to heat up.

2) Key fobs suddenly not working well. They both worked great and then last night they seemed to stop working. I checked the batteries with my meter and both were pushing around 3.1v. I went ahead and replaced both batteries with new ones tested at 3.3v – but they don't really work well either. They work sometimes and only if I'm literally sitting inside the truck – but only sometimes. So I'm thinking it's a reception issue? Anyone know where the key fob receiver is located? I'm thinking it's closer to the passenger side as I can more often get the locks to move if the key fob is literally touching the passenger door handle – this doesn't work on the drivers side when I tried it though.

3) Door ajar message is always on. So I'm guessing a pin-switch or something is bad. Will probably just find a donor switch at the junk yard if they are pricey. This is annoying the shit out of me as it plays havoc with the dome light at night.

4) TPMS sensor fault. Guessing I'm buying a new sensor soon. Do local tire shops have these or do I need to order it? This is the first vehicle ive owned that had these.

5) Rear center-console HVAC switches (not the overhead rear HVAC switches) do nothing. The stereo controls work as does the 12v plug port — but no bueno with the controls. I looked in the operators manual but didn't see an obvious connection between the systems that don't seem to work. Perhaps I've missed it though. Is there some common fuse/relay or whatever between the rear HVAC controls and the mirrors and key fob receiver?

6) Passenger seat won't move forward. Thankfully it was set all the way back when it stopped working. I'm thinking maybe a fried motor or something?

7) Driver seat makes word noises if seat button is moved in certain directions. I'm guessing stripped out worm gears. Does Ford use plastic work gears? Sigh, I hate those damn things. Toyota seems to love them...

Other things that need attention are things like a front passenger seat front motor cover. Seems that got lost somewhere in the last 15 years or so. I think I'll replace the drivers side seat-bottom cushion soon too. Its a bit hard on the bum! And the air-cooled seat option seems pretty weak so I think the air passages are blocked or crushed. Passenger side is still comfy though but haven't tried the cool-butt option on that one yet.

I'll definitely want to get the front side windows tinted to match the rear before summer hits. Love having it done on my Toyota. Makes a big difference to me.

I've also been debating removing the running boards or step boards (or whatever Ford calls them) but not sure yet. At first they annoyed the shit out of me and they looked kinda ... "Soccer-mom'ish" or something that my long-gone Grandpa would've used. But after a couple days...damn it — they're kinda growing on me! So maybe they'll stay...

To be honest, I'm slowly realizing this Expedition is not ever going to see the kind of shit my 4wd Toyota sees. So ground clearance isn't really an issue and I'm actually thinking of putting some 20's on it and just embracing the "mothership" aspect of this thing. Unlike my Toyota which is more akin to a nimble little helicopter gunship – the Expedition feels like a friggin aircraft carrier. I'm not hitting the trails with this thing — worst it might see is some snow or mud and maybe some old forest service roads. I've affectionately nicknamed it the 'The Tank'.

So what are some commonly accepted and "reasonable" performance mods available for these 5.4s? I'm enjoying the V8 but not the fuel mileage – 11.7 gallons around town...damn! Par for the course I suppose with an older V8. But I figure if I'm going to get shit fuel mileage – I ought to at least have a little more horsepower to show for it.

Does anyone have a link to a second gen Expedition field service manual or dealer shop manual? Or am I stuck with trying to find a hard copy version on eBay? My experience in other automotive forums is that someone usually has a PDF file or something that gets passed around.

So who am I? I'm just a former trucker who after getting hitched 13 years ago – is now a happily married 40 something father of three who likes smoking pot and doing yoga ... among other things. Hobbies include working on my truck (now trucks), most things MMA related, antiques, science "stuff", aliens/paranormal and other tinfoil hat "type" of stuff too. I'm a bit odd...

Item #3: Try spraying silicone spray lubricant on all the door latch mechanisms and open/close the doors a few times...

I have the same truck also in red with the light interior in nice shape. I really like it. Yours looks very good too.

On #4 of your issues: Try inflating the tires to 35lbs. and drive for a few miles. The TPSM
may go out. They should have called them PIAM. Pain in ass monitors.

Keep the running boards.

The pin switch on the drivers door latch is usually the first to fail. Does the radio turn off as soon as you turn the key off ? With the front doors closed it should stay on for about 10 minutes before turning off. There's a few how-to's on replacing the pin switch on the forums.

You can find replacement seat bottom cushions and covers online, just google it.
Looks like your windshield gasket is worn out. But also make sure the drain channel that runs down the side gasket is clear of debris, especially at the bottom, so water doesn't sit in the gasket channel. If you park under trees a lot you'll find the channel gets clogged fairly routinely. If the gasket is in obvious bad condition (i.e. dry rotted and torn...) Take the Expy to a automobile glass shop and see if they can replace the gasket and save the windshield.
The standard suspension pieces to replace are the steering inner tie rods, and lower ball joints front and rear. Other than that, look for severe rust around the radiator support member and pitting in the roof channels ends.
If the aft A/C switches don't work, look to see if someone has unplugged them there at the console. Sometimes parents do that to keep young kids from playing with them when they're on the road. If the overhead switches work, the problem is something with the rear switches.
Performance mods are pretty non-existant for the Expy. You can get a Hypertech (or one of the others...) programmers to change the shift programming, etc... But the Expy is never gonna be a rocket. I would try a K&N air filter and new sparkplugs right off the bat. Check the condition of all the vacuum hoses under the hood. Ford is terrible with vacuum hose quality. Your mileage should be around 15 mpg in the city and 18 on the highway. Make sure your tires are inflated to about 40 psi.The Expy is about as aerodynamic as a refrigerator. Make sure to have a good coat of wax on it to reduce the air friction as you push it down the highway.

Good advice as a matter of general maintenance as well! Its now on my list.

Thanks! I've noticed the Laser Red paint seems to change from a deep red to an almost "purple-ish" color under some light conditions or angles. Wasn't impressed with the color at first -- but its growing on me! I'll check the tire pressure again as they were at 38lbs~ when the tires were installed a couple weeks ago.

Those running boards....its love/hate for me right now. I might pull them to see how i like it without and if needed ill throw them back on.

Awesome thanks! Thats just what I needed before digging into this truck!

Yeah the radio dies the second I pull the key even with doors shut. I agree its probably the driver door since it sees the most use. I'll be ordering the pin-switch soon along with a new TPMS sensor most likely too.

I found a place called the Seatshop or Seatguys or something along those lines that seem to have some seat cushions that might be an improvement over OEM.

Yeah I've never had to replace a windshield before so wasn't sure if they are one-time installs or can be reinstalled again and again. If i do need to replace the windshield, does anyone have any advice on glass brands for Ford vehicles? Obviously OEM would be a sure bet -- but I'll take a decently priced alternative if needed (my dumb money-tree didn't bloom this year....). I'll check the drain channel in the morning.

Good info on the radiator support as i would never have thought to inspect that for rust. This was an Oregon truck so it hasn't exactly been sitting around in the mild California climate all its life. Ditto the vac lines too. I need to give the engine a bit of cleaning love soon so I'll add that to the list. Spark plugs were changed out about 3k ago so my low fuel mileage may just be my lead foot as I adjust to driving this truck.

hahaha -- the wax... :D

The door ajar issue is very simple. Remove door panels one at a time and remove clip from sensor. It will be inside right in the door latch. I believe it’s the green connector. Put a paper clip in it and see if it stops. If not move to the next door. This runs from connecting a ground so no harm in frying anything. Have had a paper clip in my 03 eb front passenger door for over two years.

I started with the drivers door then the driver side rear then the passenger rear and of course it was the passenger front that was the issue lol!

Also with the glass. I had the mobile people come out and do it while at work.
The glass price depends on which one you want there is plain glass, glass with the back dots across the top. And glass with the blue tint and dots. Plain is the cheapest blue tint and dots is the most expensive. 250 for mine, glass only. This brand has held up really well to rocks and things flying off of peoples tires and I have had no issues.

How interesting that it was the passenger front for you too. Yesterday I had a few moments to investigate which switch is having issues and I found it to be the front passenger side as well. I was surprised it wasn't the drivers door! I shouldn't have been though since the front passenger door was used almost as much as the driver. This doesn't give me much confidence in the driver side switch since it's seen more use than any of them. I'll probably just order two pin switches and replace both at the same time so I don't have to mess with another failure in the near future.

For anyone else reading this thread and needing a simple way to figure out which door sensor is on the fritz, try the following:

1) Get in and start vehicle and put transmission in drive but don't actually drive away.

2) Wait for interior lights to shut off automatically (truck thinks you are driving and will shut off the overheads even though it thinks there is a door ajar)

3) Once the interior lights have shut off on their own, start by opening the drivers door and watch the interior lights. If the lights come back on when you open the door – your pin switch is working. Shut the door and try the next one.

4) Keep checking doors one at a time until you get to a door that when opened – doesn't turn on the interior lights. This will be the door with the sticking or failed pin switch.

5) Replace or repair as needed.

Nice! Pilkington glass is highly regarded in other automotive circles including Toyota where I've spent most of my time. I'm hoping to save my OEM windshield and just replace the seal/gasket, but if I do need a new one, I think I'll go for Pilkington or another OEM.

I refuse to use sub-par crap that I've heard a lot of installers like Safe-T-Lite and other chains often use. Good to know you are happy with the Pilkington windshield for your Expedition.

I had no idea that pilkington was a good brand. Lol. I don’t know much of anything about auto glass. Awesome that my insurance actually paid for something good. In Florida they will pay for windshield repair or if need be replace it once a year for free with comprehensive on the policy. Never thought about issuing the lights while in gear. Probrably could have saved me a lot of time. I guess you live and learn.

I had an 2003 that the door ajar was a pain. It started when I washed the car and lubed everything. I finally got it to stop by spraying contact cleaner in the latch, no lube of any kind. I live on a gravel road and assumed that the lube and dust gummed everything up. You might try cleaning it with contact cleaner and see what happen.

As far as the running boards go they make nice parking lot door guards but really take away a lot of ground clearance. So you need to decide what you want and need.

I just turned the reverse aid off on the mirrors and forgot about the problem.

There's nothing whatsoever wrong with your windshield, not from what you posted anyway. Its just the rubber seal that needs replacing or even just patching/reattaching


Pilkington is actually a curseword in BMW circles....very verrrrry squishy and prone to chips cracks and sandblasts.

I had the same problem and I just shot a bunch of WD-40 in each latch and opened and closed each door about 20 times and now no more door ajar.
It's been at least a year and all is still good.
