Batteries are capable raising havoc in your electrical systems even when the battery may indicate 12+ volts. As the other person stated (and you did) always load test the battery if in any doubt at all. Glad you got it resolved.

Well my first guess would be a problem with the blend air door - but you've already addressed that. My second guess would be a stuck expansion valve but seems like you're mechanic could determine that by irregular pressure readings?
That’s going to be an interesting project for you. I did many evap replacements (and/or heater cores) back in the day working as a Ford tech. Just do your research on YouTube to get as many r&r tips as you can, then drink a tall glass of patience and go to it.

As Motorcity stated, when you attempt to start does the engine crank over and not light off or is there no crank action at all - just like a relay chattering away due to lack of voltage? I know this sounds a little crazy but it may be helpful if you could post a picture of your battery...
Were you able to manually move the door lever point to point to see if it felt unobstructed? Sounds like something may be lodged in there somewhere keeping the door from fully opening/closing?
