2003 Bad Front Right ABS wss different length/shape than replacements

I am about to pull my hair out with the front right ABS wheel sensor. Took all apart twice yesterday. It was intermittent for years, but failed for days this week. is 2003 expedition 5.4 v8. I get a code C1234 & C1145. It also blinks my "4x4 High" dash light, indicating the front and rear won't sync to provide AWD. I can lock front & rear in "4x4 high" and "4x4 low", but unless I'm on snow, it's not good to run in this mode on dry pavement.
The replacement sensor from A.A. plugs in ok under hood, and allows me to clear the 2 codes, but only while not moving. During installing it I noticed the length that protrudes toward the tone ring is almost 1/4 inch longer than the original. the original was completely tubular in shape, but every replacement I look up has irregular shape and a flat. I was in a pinch so shimmed it up the difference, and added some o-rings to seal out the dirt. I insured it protruded the same length as the original, and didn't touch the ring-teeth. The ring teeth looked brand new. I have only owned the vehicle for 5 years. Is it possible this right hub was replaced with a different style that required a different shaped sensor? Now I only get 1 code "C1234" after I start moving. Apparently it's not picking up the pulses, but it sees it a a good sensor when standing still and resetting. The old one would not even let me reset it. I have the old sensor in my hand now, so could post a pick of it if necessary.

I just spent all morning sifting through 50 or more BWD sensor pics and specs online, trying to make a short list of possibilities. They sold me an ABS638 sensor made by BWD. It looks just like all the other sensors when I search for my front right sensor on this 2003. I plan to take that short list back to AA with the original sensor and calipers. Wish I took the old one yesterday.

Is there any way to search ABS wheel sensors by dimensions? It seems right angle 0.71" sensor length is the shortest made (I saw a short chart). Apparently the hub I have installed is not stock.

The sensor length (into metal) is 0.71" long. The diameter of the o-ring/hole is 0.400" and the sensor diameter from o-ring region to the tip is 0.375" (3/8"). Cable lenght approx. 48" with 2-pin round connector. Any idea what part number this would be? I'll attempt to attach a pic of old sensor I'm trying to purchase.
