what is the size, or capacity, of the OEM throttle body on the 04 5.4L 2V?
I'm amazed that I cannot find that anywhere.

Found it! apparently, the OEM throttle body for the 04 5.4L 2V is 69 mm. Stage 3, among others, sell an 80 mm throttle body.

has anyone installed a larger throttle body on their expy?

Good find.
No I have not, but I literally gained back a couple mm just by cleaning mine out last month at 140k miles! Actually made a big diff.
Do you have reason to believe our stock throttle body is a limiting factor, and increasing its size will give us a HP bump? My ears are perked.

I would not call it a limiting factor any more than i would call the number of cylinders in the engine a limiting factor. That’s how it was built.
The computer provides fuel, among other things, according to how much air the engine is getting. A larger throttle body will provide more air, so the computer will provide more gas, yielding more horsepower and torque, but less mileage.
