I was wondering if anyone has really tracked down the root cause of the all-to-common 5.4 startup clatter (if it can even be nailed down to just 1 cause).
I have an 05 Expy and despite changing both cam phasers, both cam solenoids, the timing set and hydraulic tensioners, I STILL get that infamous clatter for the first second or 2 after startup. It seemed to subside after the last oil change but after 1500mi or so it’s back and annoying as ever.

To be perfectly honest, I'm about ready to just sell this thing and move on but it's going to be tough to get top-dollar (or ANY dollars) when the thing sounds like it's about to chuck parts out of the engine for the first few seconds of startup.

I have the same, and I figured it was worn tensioners and I'm getting ready to replace the timing set on it. So you did that, and it still has that clatter on startup? Mine doesn't always do it, but sometimes and I just picture myself a slack timing chain bouncing around in there..

Yup. I replaced every component in the timing and VVT systems; chains, crank sprocket, guides, tensioners, phasers, solenoids, everything. I made a pretty solid effort to make sure that I would not have to pull the front of that engine apart again (because it's a SUCKY job!) but I'm still getting that rattle in the front until the engine builds up oil pressure at cold startup (1-2 seconds of rattle after sitting a number of hours).

That's why I was hoping someone had tracked down a solid ROOT CAUSE so I can fix the problem permanently. I have this sneaking suspicion though that it's an idiot engineering flaw that shows itself with mileage and there is no good way of fixing it other than a total rebuild.
Like I said, I'm about done with this vehicle. I used to be a pretty solid Ford guy but I'm seeing some SERIOUS engineering flaws popping up, as well as some just downright stupid design philosophies and execution in their vehicles lately that has me REALLY reconsidering my choices in vehicles.
