Quick Synopsis:
2000 Ford Expedition 5.4L Eddie Bauer. Did the brown wire mod almost as soon as I bought the Expedition. I used a lighted switch so I could tell when GEMS was engaged and when it wasn't.
Haven't had a chance to switch it into 4hi and 4lo for about 6 months (give or take) until this weekend when I went to my uncle's property and had a need to switch it into 4hi, not just rely on the Auto4WD. Switched it to 4hi, got on the gas and next thing I know I'm doing rooster tails and doing my best impression of a rally driver. WTF? Stopped, tried several times to go from A4WD to 4Hi to 4Lo. No engagement from 4hi to 4Lo. Got to the point where the 4x4 light didn't go off, but TransferCase clearly wasn't locked as the rear axle was engaging (kept digging myself in), but front axle wasn't. Turned the car off then back on, light went away, and back to Auto4WD.
I stopped messing with it as I had a 150 mile drive back home. Got under the Expo this morning and started spraying all the wiring and TC motor with WD40, then tried it again on the driveway to see if I could hear the TC engaging.
Noticed two things that were definitely different from yesterday:
1) when I turned the switch to 4hi, I could hear the switch behind the dash clicking several times (at least 5) before it stopped. 4x4 light turned on, didn't hear anything from the transfer case. I tried switching it off when I noticed that it wouldn't. I thought the 4x4 wasn't engaged, and found out the hard way that it was: driveline pop when I drove forward and turned. That led me to...
2) As I was trying to switch the 4x4 off, I noticed the brown wire mod switch was no longer lit, yet the 4x4 continued to be engaged. I drove forward, backward, etc., and no disengagement. Turned the switch back and forth from A4WD to 4Hi, and no response. It wasn't until I left the switch on A4WD, and turned the car off then back on that the 4x4 light on the dash went off, and the front driveline disengaged (no more driveline pop when I dared turn the wheel again).
Now what I'm wondering is:
A) is it an issue with the wiring from the Brown Wiring Mod?
B) Could it be the GEM's module?
C) or the TC case motor?
Any help is appreciated. I rather not almost get stuck again, or end up destroying my driveline by getting stuck in 4x4 while on pavement.
