I have a 1999 Expedition, 4.6. Recently the vehicle started clunking hard and binding during low speed turns. I unplugged the transfer case plug and removed fuse 104, to see if any difference, none. Any ideas? I was thinking transfer case, as the clunking is violent and feels as if it's coming from that area.

No, it's definitely drivetrain related. Just seeing if anyone could zero me in.

it could be stuck in 4x4 if the motor is bad on the transfer case

It's the awd, 4hi, 4 low, version. It's not normal 4 wheel operation, ya know? It binds almost to the point where it doesn't want to move, seems worse in reverse, and is "growling" or deep whining while normal driving

Also- the noise and clunk are coming from the xfer case area.

i think its stuck in 4WD because the AWD is rear drive until it senses wheel slip an easy test would b to remove front drive shaft and drive around the block if the problem goes away you need a trans case

is there any way to check if its stuck in 4wd? and should the front drive shaft be able to turn by hand?

im having this problem too! its always in reverse at low speeds on the pass side only when i am backing out with the wheels turned to the left. i figured it was the pass side axle binding up or that the truck needs an alignment since it wanders to the right if you let go of the wheel.

I've been having this problem too. It's been stuck in 4WD for 8 months and clunks in low speed turns. Taking it to be fixed this weekend.

Something you might want to check out is your Ebrake line is it broken mine just was i took out my rotor and the whole thing was done with it was clunking and kinda slowing my car down. the shoe pad fell out as soon as i pulled the rotor out. and this was the rear driver side has your car ever been in a front end collision?

Remove the front driveshaft. Soak those bolts in PB Blaster, may need to heat them before removal.

That will tell you if its in the front diff or the transfer case.

9svt... I had an issue that sounds very simular to yours. I was dealing with the sound until the transfer case went out. The transfer case was not the original problem as it snuck up on me and left me stranded. I replaced the transfer case and the cluncking, popping noise was still present. removed the front drive shaft again and the noise is gone. It is something in the front differential. I have not started to repair it yet but kinda hoping it may be the cv shafts. Will let you know when I find out more.

im having the same exact problem, the guy i got the truck from has had the front driveshaft out for 4 years, when i put it back in and went to turn out of the garage it binded up and the inside tire was slipping. They guy said it was working fine when he took it out so idk. Sending it to the shop tomorrow to see whats going on.

i just got my 99 exp back from the trans shop, after rebuilding the trans, they tried to let it freewheel on the lift, and at idle in forward and reverse the drivers side front tire would bind, and was all but impossible to turn by hand...

the techs pulled apart the front diff and all looked well so they replaced the D/S axle and it was a good as new

maybe yours is bad too?

so today i stopped by a random mechanic shop on my way home from work after my two go-to guys said they had no idea and wouldn't even be able to look at it until next week. The random guy I talked to said he had the same problem in his f-150. He told me that since the front lockers are vacuum controlled, if the piece on the hub or the vacuum reservoir itself goes bad it causes it to stay in 4wd all the time. So within the next few days I will be ordering the reservoir from ford and installing it and hope to god thats the solution. I would much rather spend $35 on that then $125 a piece on the hub pieces. Wish me luck.
