incessant front end rattle 2025 Expedition

My 2025 Nav has something very similar. I thought maybe it was a loose wheel well or something- it is kinda like a hollow clunk over bumps as if a large piece of plastic is bumping into another one.

I've heard the "we checked other vehicles and they all do it" BS. My dealer tries that for half the warranty issues I bring them. I always make them walk out to a new vehicle on their lot and show me. They've had to backpedal on their words more than once. If they haven't demonstrated it to you on another vehicle, I suggest you start there. Next, back when I worked in engineering at Ford, we had an engineer at each plant who's job it was to act as a middle-man between the dealers and the on-site engineering teams at the plants. Maybe it's all hotlines now, but your dealer should be able to get in touch with this guy and have a nearly direct link to the engineering team to find at least a temporary solution. At least this was the case at the Ford I used to work for.
Dealer SOP. Your solution is same as mine, "Oh, OK, let's walk out to the lot and you show me". I have to say, that for most of my adult life, part of the reason / decision to purchase a new car was to get rid of one or more "unfixable issues". Today, my thinking is the opposite, I'm keeping older vehicles because of all of the inherit issues with newer models.

Totally agree. As a matter of fact I'm starting to consider going backwards in model years to things I can rehab and make dependable. Yes, I actually think I can do it better than the garbage they're sending out the door these days.

Gotta agree. From what I have read the known problems are continuing. The 2024 has been problem free thus far @ 12K miles. So, with the extended warranty it is sorta the devil you know as opposed to one you don't I'm going to keep this one longer than usual.

I checked and I have a skid plate there on my Tremor. If I tap on it it has a rattle but haven’t noticed anything otherwise.

Is it an audible rattle or a rattling sensation in the steering wheel? I came from a 2024 Tundra and compared to that, I get a rattling feeling in the steering wheel. I had a 2013 F-150 that felt similar so I assumed it was just Ford being Ford.
I have the same rattle clanking feeling in the steering wheel when going over bumps. I thought I was going crazy. Glad I’m not the only one.

Yes, the rattle can be felt in the steering wheel. Under the front axles is a loose fiber glass/plastic under shield that is not anchored. It can be moved with your fingers. I am waiting on Ford to determine the solution. I just hope more 2025 Expedition owners learn about this before the expiration of the warranty. The offending piece is marked with the blue line.

Same thing as I haven’t noticed it on my Tremor. Any Tremor owners having this issue?

I know the shop manager checked three other 2025 Exp on the lot and they all did it. It is not a pronounced rattle. If you can look under the front axle and see if you can locate the under shield in this photo and use your fingers to move it up and down. It is hard to hear with the road noise and radio. Mostly at low speed and it is a very low rattle. I will see if I can post the video on some medium so you all can access the video. The forum will not let me upload the video.

Mine is best described as low frequency rattle too. Like a wheel well liner was loose, but the sound is not pronounced and obtrusive. More like you know something is making noise that shouldn't.

Have you reported it to your dealer? Just got a text from my dealer's service manager and they had submitted a report to FMC but have heard nothing from them. I am afraid folks are not hearing the rattle and will not seek a solution until after the warranty expires. The more folks reporting this the faster FMC will find a solution. It is a fiberglass under shield that is not secured. My dealer advised there was no factory suggested solution yet. I have called the 800-392-3673 three times to report it and follow up.

Was told a few minutes ago to take the vehicle back to the dealer and have them diagnose the problem and call the above 800 number back and they will escalate this to someone somewhere else and then start working with the dealer. If you can reach under the vehicle, the under shield can be jostled with your finger to make the noise you are hearing. Good luck.

okay, I went out and checked out the fiberglass shield on my '25 Expy Max. It does move up and down towards the front of the vehicle, where the shield rests on top of another aluminum shield/cover of some sort. I can press the fiberglass shield up and it freely moves up and down, and I suppose someone might hear a sound when moving over bumps. Seems like it would have to be a significant bump to hear a sound from the fiberglass shield moving up and then falling back down on the aluminum shield/cover. I don't hear it while driving my truck, and at least on my vehicle, that movement would cause no problem whatsoever, except possibly to someone's ears (not sure how possible with engine noise, tire noise, wind noise, stereo, etc.)

Anyway, if that bothered me, I would simply add some kind of damper between the fiberglass shield and the aluminum shield/cover. A piece of foam, like weatherstrip, adhered to the top of the aluminum piece would stop any possible noise.

having said al that, maybe the OP has a different problem. None of the fasteners on my fiberglass shield are loose at all. The fiberglass piece itself is free to move up and down (towards the front of the truck), and that is clearly by design. So maybe the OP has a loose fastener somewhere, but otherwise, I fail to see the problem, and certainly do not hear anything and if I did, and if it bothered me, It literally would take me 30 seconds to wipe the top of the aluminum piece clean and stick some weather strip there, between the flexing fiberglass piece above and the fixed aluminum piece below.

Update: I have been in contact with the 800 folks and asked for Buy Back. Has anyone participated in a factory buy back of a defective vehicle?

The shop removed the undershield and the rattle was still making the noise. Drove the shop manager around and he heard it. It is noticeable at about 10-15 MPH. They took the vehicle for appr two weeks. Called advised could not replicate the noise-then drove a mechanic around and he heard the noise-thought it was a strut. Vehicle stayed in the shop from about Oct 9-Nov 26 while the strut was on backorder. Took the car over Thanksgiving to Texas-got back and shop got it on Monday-the strut arrived and i got the car a few days later.

Still has the rattle-took the shop manager on another ride and he heard the noise and has no idea what it could be. Waiting on them to schedule a return date for them to put hearing devices under it to pinpoint the location. Had the car 7 months and it has been in the shop for an approximately 75 days. The dealer has been great about trying to find the problem and making sure I have a courtesy vehicle. I have been in contact with the 800 folks and asked for Buy Back. Has anyone participated in a factory buy back of a defective vehicle? Stay tuned

I have undergone two vehicle repurchases - both with GM.

One I participated in binding arbitration with the BBB Autoline process (then required in my state). I prepared and presented the case myself and won the judgment. The second one I used a lemon-law attorney, as my state’s lemon law was strengthened and required the vehicle manufacturer to pay my reasonable attorney fees. I won that case too as GM did not fight it. In both cases, my vehicle exceeded the law’s requirement to be declared a lemon.

You should research the vehicle lemon law in your state. If you qualify, I would suggest you contact an attorney that specializes in consumer law (or better yet - vehicle lemon law issues).

Ford will delay you and offer extended maintenance or a service plan to get you to go away. If you are not happy with the vehicle, then proceed with the lemon law repurchase (if you apply - but the vehicle’s days in the shop have probably exceeded the law’s requirement).
