Happened to my 06 regularly. I think it’s a combination of cheap materials and bad design

You brake too hard, that's why... Fords have this brake pedal sensor where they will overheat and burn out bulbs if you smash the pedal too hard, too often... it is designed to force you to change the bulbs often and thus re-evaluate your bad, truck-abusing habits!

Seriously though, I upgraded mine to an LED unit for like $30 last summer (Amazon). When I removed and unplugged the old housing, it was cracked (already taped by previous owners) and had burn marks too. Just sh*tty grade plastic is my guess.

At least its not a $700 LED assembly.

Non OEM recommended bulbs?

Brake lights stuck on?

Bone stock. I have no idea if lights were stuck on. They aren't now.

I think it got wet and shorted out. That would explain the high heat needed to melt the plastic.

My 08 xlt was used as a support truck by a police Dept. Melting wasn't as bad, but I'm not sure if they replaced it. Led bulbs I stuck in will certainly not make it any worse.
