i have a 2006 , i took all the pics you guys have posted and took my motor out of rear air compartment, there 2 black gears inside, the large one is good, but the small black gear is stripped, it has 2 teeth missing, does any one happen to have a spare small gear for sale? i found the entire replacement from dorman on ebay for $41 shipped, ford wants $78
please let me know if you can help/ thanks

I might have a small one, though I'm not too sure. In the mean time, go to your local junkyard and see if you can find any 1st gen Expeditions with rear AC. I think the boxes are on the driver's side for the 1st gens? Either way, pop the boxes open and take out the gears. They usually just charge me a dollar for a few of them. I figure gears look less expensive than a whole module.

In the mean time, put the motor back, but leave it disconnect. It should, at the very least, stop the thumping sound.
