Mechanic friends I need your help. I have a 17 ford expedition limited 4x4. I have replaced both IWE, both front wheel hubs, both cv axles, vacuum and check valve assembly, the bearing on the driver side cv axle going into the diff. Vehicle has 168k miles on it. However when driving on the highway 55 plus I’m getting a humming noise. Put it in 4A and it will disappear briefly, place it in 4 H and it pretty much disappears until I slow down to city speed. Anyone have any idea what could be causing this problem?

Ive did a vacuum test and it held it. We have even done as the service bulletin suggested and locked the hubs in and it still makes the noise

The bearings have been known to fail in the front differential. You might verify that the hubs completely disconnect and remove the front driveline as a test.

So in 2H you get noise, right?
4A = no noise briefly, right?
4H = no noise until you go slow, right?

In 2H, the IWEs should be unlocked and the transfer case should be free wheeling. The front drive shaft should be still. The front diff should be still. The front inner CV shafts should be still. As AWAR said, pull the vacuum lines from the IWEs to confirm that they are engaged and see if that changes anything.

How about tires? Are they all the same brand and wear? I had an oddball 4th tire on my '07 when I first got it (used) and it caused all sorts of nuisances. I swapped out to a new set of tires and it fixed most of them. A slight difference in circumference might make a noise while in drag mode (2H) but be alleviated slightly in 4A briefly, and go away almost completely when in pull mode (4H).

I'm in the same boat. Pretty sure it's the pinion bearing(s). it's a heavy groaning/grinding sound, especially when going slow. Doesn't look like too bad of a job.
Bearing kit is only around $100 :)

They are a high pinion 8.8 Ford differential. Simple to work on with the correct tools. Like a hoist, press and a good puller set.
