Is there any way to baffle the operating noise of the rear HVAC unit? Whenever it is operating, required to cut up the volume of the stereo just to overcome its distraction. Even on lowest fan level there is constant operating noise. Don't know whether it is a vent design flaw or operating mechanics but clearly lacks engineering.

Funny you would mention this. I don't drive my Expy very often but the other (hot) day here I thought the sound from the back to be onerous. I'm hard of hearing so it's not a HUGE distraction but it otherwise causes me to think "this is not the quiet ride that it should be."

I haven't fiddled with the A/C controls and probs have the rear blasting cuz Doggo.

If it's annoying on low fan levels, there's probably something wrong with it. Mine is pretty much silent on low. I run mine on auto and it's a little noisy while it's cooling things down initially but once it kicks down, it's no louder than any other vehicle I've driven. I can hear the front much more than the back, such that I have to look and see if the rear is on sometimes.
