I'm looking at seriously starting to build my Expy. Wondering if anyone has supercharged the 4.6L with a mustang charger. Theoretically should work and would be easier than a full lightning swap to the 5.4.

I'm not saying that I am going to do it, if I can come up with the money for a full lightning drivetrain I will do it. Just brainstorming.

Never had any experience with the prochargers. Looks like that would be the way to go. But does it even make sense to build the 4.6? Or should I hold out for a totaled lightning and rebuild the engine.

As you said, a 4.6 supercharger kit would be the easiest as far as installation.

It all depends on your budget, goals and capability. The 4.6 can certainly make some serious power if built right. But given a choice and you plan on a full rebuild, I would opt for the 5.4 because of the additional displacement (longer stroke) advantage for the additional torque. Particularly in a heavy expedition. The 4.6 will need more rpm's or boost to equal the power of a 5.4.

Since you have a 2wd, a complete lightning swap down to the pcm should be possible.

Lightning swap is possible, problem is finding a decent one that still has life left in it. I would also do the trans and rear end too. I don't trust the AOD trans to handle the power and a 3.33 non-limited slip diff seems counter productive.
