Who knows of performance headers for a 1st gen that can bolt up directly to the stock exhaust. I've read on other forums that the exhaust primary tubes are hella small, similar to breathing through a straw. Any advice? Shorty or long tube?

IMO ... if going with headers, you should eventually upgrade the whole system. Exhaust is one area that will really improve performance/mileage on late models.

I've had good luck with the Summit brand (I'm pretty sure Heartthrob is the manufacturer for them) headers for both Fords and Chevys. They are direct bolt on and you can use the stock exhaust until you're ready to replace that ... All that I have used are direct bolt ons.

If your going to go with aftermarket, get locking hardware. its a small price to pay for no leaks down the road. I have seen SO MANY 5.4s and 4.6s that leak in less than a year

The one thing that I noticed is that those headers are 1 1/2 primaries. I saw a BBK shorty with 1 5/8 primaries. I like those but I still dont know what size the OEM's are....

I've never actually measured one so I can't say with any certainty what size the manifold is. I would think they would be in the ballpark of 1 1/2 .... maybe less. There's a lot more to it than just primary size w/headers though....consistency in the diameter throughout the length, better cylinder scavenging, and better heat dissipation are a few.

In my opinion....

For stock expedition I would chose the 1 1/2" primaries for better power. The 1 5/8" are too large with shorties at that power level. You also have to consider the size exhaust it is feeding into.

Its a balance of velocity with the least amount of back pressure. Loss of velocity can kill power. Bigger is not always better.

I would not expect any significant gains from shorty headers. The best you could hope for is reduced back pressure with out decreasing velocity to the point of power loss.

Long tubes are "tuned" with specific length primaries and equal length to line up exhaust pulses to aid in exhaust scavenging. Long tubes would require serious mods to the exhaust though and should have custom tune to realize full potential. Then there is a matter of fitment.
