Beware of reman alternator cases!
I just went through quite a hassle with the alternator on my 2004 Expy. Got the replacement, a reman in a Motocraft case. Alternator appears to function perfectly; but when I went to tighten two screws which hold the alternator case and the top brace/bracket together the threads in the case...- DJ04

I know it's years later but I have found no confirmation of the different amperage ratings for the alternators, not from Ford certainly. 2004 Ford Exp. Eddie Bauer 5.4ltr Ac & check battery charge system
I have checked the VIN at Ford parts and I have not seen the 135 amp alternator called out. Check Charging System (Zombie Battery)
I have the same symptoms, MOL. I suspect the alternator's internal voltage regulator does not communicate properly with the PCM when it (the voltage regulator) gets hot. When I start the truck in the morning after a night of inactivity it works fine. Good voltage to the battery etc. etc. I...- DJ04

Alternator output voltage
I have an 04 Expy 4wd, Eddie Bauer, 5.4L and what I believe must be factory installed navigation system; it is integrated with the factory radio etc. etc.. When I checked with the VIN at Ford parts dept. the alternator called for is not 135 amp but 110 amp. What's up?- DJ04

How many miles on your 2nd Gen Ford Expedition?
2004 Expy 5.4 4x4 Eddie Bauer. 204100 miles (+/-) and lately nothing but problems. The PO was something of a fanatic; oil change every 2000 miles, had all three service books and hundreds of dollars of spare filters etc. which all came with the truck. Dear "5 zeros"; I have read and reread what you posted. My Expy is a 2004, a 2nd gen. I think your 2008 is a 3rd gen isn't it? I don't think my Expy has the "Smart Charge" system. I'm not certain of that though. However, in general a lot of what you posted applies to my gen2 Expy I believe...- DJ04

I realllllly want to love the truck, but man is this thing glitchy!
I don't have a 4th gen Expy, a 2nd is what I have and it has enough little failures (and large ones) that I really feel for those who have spent "a king's ransom" on a new one. Check charging station
Factory Navigation system has been mentioned numerous times. With that system is a 135 AMP alternator needed? The Ford Parts online system calls out a 110 AMP unit. What's going on? I am confused. 2004 Expe, Eddie Bauer, 5.4 L 4x4 with Factory Nav, fancy radio with 6 CD changer.- DJ04
