Hey everyone, I replaced the rear blend door actuator on my 05 Expy about 5 months ago. ( Note to anyone else doing the job, you don't need to take all the stuff off the rear gate and passenger side door to get to it. I popped out the cup holder and the rear tray that sits on top of the the ac/heater cover in the rear, and it exposed the culprit actuator). Any way, the darn thing started to do the clicking again, about three weeks after I put it in. After I installed the new one, I ran it through a couple cycles to make sure that it was going to work right, and it did. Watching it go through its motions, I noticed that the motor seemed to have a fair amount of torque, as the whole actuator looked like it was trying to twist as it got to the end of the cycle, so I tightened it down just a little more, seemed to take care of it.
So I finally get around to inspect the actuator...5 months later. The motor seems like it wants to take the door past where it needs to be. I took the actuator out and operated it, and lo and behold, the darn thing started to click away, right there in my hand, no load. Seems that the motor wanted to take it past where it needs to stop. Since it clicked, I took it apart to inspect the gears, they were okay. The gear set up is different than the OEM. The replacement has an extra set of gears, so I can't swap any parts out between the two. One thing I thought of while dwelling on this thing, I thought I read one time that I needed to keep the blend door in one position or the other when replacing the actuator, but it didn't make any sense to me because you can take a screw driver and flip the door how ever it needs to be, to the floor or to the vents. So now I'm going to take the actuator apart again to see if I need to adjust the position of the shaft to go with how the door is set. Had a similar issue with the front actuator on my 1st gen. The new china version lasted about 1hr before stripping the gears. Ended up going back to an OEM actuator and haven't had any issues since.
Won't make that mistake again. Pay the extra $ and get what is a true replacement.
