Ok fellas, about three weeks ago I regeared my 2000 EB 4x4 from the stock 3.55 to 4.56. I am running 32.75 tires and using a Hypertech Max Energy tuner. After regearing I used the tuner to recalibrate for tire size and new gears. Of course this fixed the speedo but not when I get to about 55mph my 4x4 indicator light flashes. I know it has something to do with the tuner so I called Hypertech and was told that the output speed sensor on the Tcase is not programmable so I am stuck with this issue unless I trick the sensors and CPU to believing I have larger tires than the 32.75, does this see legit?

Do you have VSS in both pumpkins and transfer case?

Is the speedo still correct beyond 55 mph?

Yes speedo is correct. Yes all original VSS's are still there. I have had the Hypertech tuner for about two years. Gears were just redone to 4.56. Now it seems as if the Vss are not all updating.

VSS are normally "stupid" sensors. All they do is produce an AC pulse that changes frequency as the revolutions increase or decrease. You may be "exceeding" the upper limit of the transfer cases programmed rpm range.
Electrically the change the computer "sees" is more rpms - higher frequency from the vss. That would validate the statement from the vendor about tricking the programmer.

Ok, so I changed my tire size to reflect 27in tires and left the gearing as stock. the speedo is really, really close to being accurate but I noticed tonight while coming home from work that the 4x4 light is flashing again. Still does not flash till I get to 55. I am at a loss.

Do you have the automatic 4wd?

The Ford manual states that above 30 mph the indicator will flash if a slip condition exists. Can be sensors, front traction, rear traction or internal clutches.

I don't have a 4x4 so tire size doesn't mean doodly to me. If you still have the problem when everything is back to stock numbers then there is a failure.

Send me your email in a pm. You'll also need a DMM and a scan tool that can read GEM DTC's.

Yes, its the A4WD. That is where I think the problem is. To avoid any damage being done I have pulled the 104 fuse, just until I get the issue figured out.
