I have a 2001 fully loaded green expy. It has everything and I don't want to give it up. It runs great. But there is a problem: On a quiet night you can hear stuff underneath rust. What to do? I have first been brushing off loose rust then spraying it with Rusty Metal Primer. After 1.5 hours as said on the can I then apply a coat of enamel paint. After it dries i cover it with clearcoat. Is there a better way to do this and if so, how. The left rokker panel is already gone and I need to treat the rusty rear control arms. I need to stop this beautiful beast from rusting away. Any advice would be appreciate. Thanks

Since you're in Indiana ... you might be hearing the corn grow! Let the Expy go, start getting ready to move on. Your Expy is like Marie Osmond, no amount of plastic surgery is going to fix the situation. Sorry Marie.

Don't laugh...but being from Wisconsin originally... In the dead of summer on a hot day around 85 to 90 with a fairly high humidity, you CAN hear corn grow!

I’m going through the same thing at the moment. I went to Walmart and got a cheap drill and wire wheel, spent a lot of time taking the rust off the bottom and after all metal places were metal again and not surface rust I painted back over it with rustolem primer and then rustolem black paint

I have a 2001 Eddie Bauer edition 5.4 L. Loaded. Green with tan interior. The first thing I noticed was rust stains on the driver side running board. The rocker panel is now gone. I could have treated it earlier if I had removed the running board which blocks it. I've replaced the rear control arms which were rusted out. About everything else underneath is rusted to some extent.
I'm waiting for the radiator to fall out.
Anyway, I've been getting underneath with primer, paint and other stuff. My big concern now is the shock towers. I had the defective air suspension replaced with regular stuff but want to treat the inside of the shock towers. Is that possible? Can I reach them to fight the rust that is surely there. Any help?

My opinion is probably worth the paper its printed on, and it aint printed on any! My experience is once the rust gets that far .. its too late. You have to pre-empt its development. Paint would just cover it and give it a party palace. Having said that I've taken to spraying an oil based anti corrosion product on parts that are rusted bad but I want to extend as far as I can. I assume I'll have to do this on a regular basis. One example is the gas fill tube. Another is the shock towers. Also brake lines & the part of the frame exposed when rocker panels are bye bye.

Sorry if I answered a question you didnt ask, I'm a BAD MAN

I agree with MrSticker spray oil based products on said rusted parts to slow the oxidation process, it does work but you must do it a few times per year. You can’t rebuilt corroded parts you can either replace or slow the rust down.

On a quiet night you can hear Fords rust from the bottom up. I've been under my 2001 loaded EB and can't believe it. I'm waiting for the either the front shock towers to fail or the cradle for the radiator. Even the brake lines are rusted. The left rocker panel is gone but the right one is OK. Go figure.

I have a 2001 Eddie Bauer loaded. I love the thing. But the driver's side rocker panel is about totally gone and the rust is spreading upward no matter what I do. It's now in the rear fender. My question is how or where does water and salt spray get into the these things? The right panel seems OK.
Would appreciate any insight into this. Thanks.

it's not unusual for original brake lines to be rusted even to the point of sudden/instant brake failure at any time, including when u might need it most

shouldn't end up in complete failure tho but results in a soft pedal with either the fronts or rears still working depending what let loose

the main line going front to back is known to breach, as well as the lines from the master cyl to the abs unit

the main frame rails can also get ugly, even beyond repair, usually seen/starting forward of the rear axle
