I have a 2019 Platinum with the EcoBoost engine. I am not car savvy at all. My husband only handles all the car stuff. Last week, my son was driving my vehicle and heard a loud noise in the engine. He was able to drive it about a mile farther to a parking lot. We had it towed to our family mechanic who says, after taking things apart, we need an entirely new engine. He said there is metal all in the oil pan and metal fragments everywhere. The vehicle has always made the rattling sound when cranked from cold start, lasting anywhere from 15 to 20 seconds. We had it looked at at our Ford dealership a few times, And last year we insisted they replaced the cam phasers before the warranty went out. I had it looked at two times after that as well because something just has never sounded right. They are insisting that there was nothing wrong with it. Well, now we need a new engine. We only have about 75,000 mi on it. Does anyone have any advice on this or have been through this? It's not even paid off. We've always been Ford people and never had a quality issue like this before. We do regular maintenance on it. The engine is back ordered with Ford for at least 6 months... But I'm really not even sure what to do.

If I were you, I would blame it on incompetent dealership techs messing up timing or something else during cam phaser replacement. They usually are incredibly careless (not only Ford) on customers' vehicles, unless a mis-operation could be seen by vehicle owners right after being serviced. If you have ESP contract, you may file a claim.

The 15- 30 seconds rattle at cold start coukd have been the common turbo wastegate rattle

I feel for you. I have no answers. This whole "back ordered" parts thing is crazy, and it's not just Ford. 6 months for an engine??!! What does the average person do? You can't rent a car for 6 months. Do you just hand them the keys and walk away? And if you're not under warranty, what does that cost? Keep us up to date! Oh, and I would have towed it back to the Ford store that did the repair. You family friend will be a sticking point with Ford.

Sorry you have to deal with this. There's usually a warranty for dealership repairs. I suggest inquiring about that without telling them there's already an issue. Something like, I need cam phasers done, how long is that warrantied post repair. Make sure you get that info in writing. If you're still within that timeframe seek recourse from the dealership. Otherwise you can still press them to fix it, but you may have to escalate with Ford since it's not yet clear what caused the failure.

I'm sure there's a million of these engines floating around in the junkyards that you could find a low mile one for a realistic price and have it now. Just an option. This engine hasn't changed since 2018 or 2017 possibly whenever they swapped over the EFI stuff.
The estimate is $15,000-$17,000. We still owe money on it, so we can't really just walk away. The mechanic isn't actually a friend, just a private mechanic with his own shop. Taking it to Ford might be an option.

While you're pursuing a remedy with the dealership, it won't hurt to shop around for quotes from independent shops. There are multiple vendors that sell salvage or rebuilt engines online.
If you are paying out of pocket your best bet is junkyard motor.

@kc930 ....I understand what you're saying. In my current personal situation, at $15K+ and at least a 6 month wait, I'd hand them my title and my keys, thank my Expy for it's service and be done. Based on what's it's worth (another conversation), I can't see going thru the aggravation and expense of fixing it. I'm sorry for your situation.

Question: are you still within 12 months since the cam phaser work was done at the dealer? If so, I might start there and determine if anything related to those were involved in the failure. They usually warrant any driveline work (and probably other stuff) for 12 months/12k miles, in my experience.

I second what @Ugh_J said, but also, start a call with Ford Customer Service immediately, demand some help and some escalation. If you have documentation showing your concerns about the knocking noises with repairs that didn't fix it, I might also have an initial consult with an attorney that deals with automotive issues. There are tons of documented issues with these engines and if you have evidence that you tried to have it corrected under warranty and it never was, you might have some standing.
I think half of us on this forum are concerned about running into similar issues over time. Many of us that had these engines cracked open for the phaser work have had follow-up issues, caused directly from that service. I know I have. I realize it's a bit worse but Toyota owned up to their issues with metal debris in the block and is replacing over 100k engines, so much better than maybe Ford cracking them open with some kind of "Cleaning" procedure to reduce warranty outlay. So sorry for your issues.

I have the ford dealer who did the cam phaser work document whatever is wrong now and then contact a lemon law attorney. I sent you a PM.
Worst case, install a junk yard motor and sell it as soon as it’s back on the road.
Their are a lot of them for sale on ebay. Start studying their reviews and make a lot of phone calls to find a seller who sell a lot of engines and has an impeccable rating. Use your mechanic to sort through buying one.
Go back to the dealer. I had a 2009 Expedition. The tailgate had the bubbling paint/oxidation. It was out of warranty. The Ford dealer was able to get Ford to cover 1/3, the dealer covered 1/3 and I paid 1/3. Beats paying the entire thing. Start nicely and say they just replaced the cam phasers and see what they can do. If they refuse then you can get mean and ask a lawyer.

I think this entire cam phaser turbo waste gate stuff shows an inherent defect in the engine . A group of us should explore a class action suit against Ford.

I purchased a Powertrain Product 5.4 engine with 5 years and unlimited miles, so far that engine has 85,000 miles and it has been everywhere. Engine and install was about 8k..There is a guy (Ford Makuloco on Youtube)up by Chicago that only does Fords and has a shop. Ive taken my Expy there and was very pleased with his knowledge.
I have the exact same year vehicle also in a platinum. At 36,00 miles the recall for the cam phasers came out. After two reprograms didn’t work they changed out the cam phasers. Three thousand miles later the engine did the same as yours. Engine was replaced. Four thousand miles later they put a new transmission in it. Then got a very small coolant leak. Said was heater hose and wanted $1700 for that. Fought with Ford and split the cost. A few weeks later the air conditioning went out and had to disassemble the dash to replace all that was bad. I have lost faith in vehicles from ford with the 3.5 eco boost. I’m sorry to say but you are most likely screwed.
