Truck going in for surgery tomorrow. :/

When I bought my 04, the previous owner was very scared of the truck, due to rust on the radiator support, where the chassis mounts to the body. In looking at it, I knew if I had the radiator support replaced, it would be fine. In talking to my mechanic who was a full-time Ford tech previously, he said it is the most common areas for these trucks to rust, and wasn't surprised at all. Sickeningly, he said he would sometimes see them come in 3-4 years old with signs of rust in that one area. Ironically, it is the only rust on the entire truck, other than the expected surface rust on the chassis.

It has gotten marginally worse since these pictures, which were from ~Sept when I bought it. You can push through one of them pretty easily if you try. :eek:

I received quotes from $500-$1,100 for the repair, one shop wanting to cut and splice the rusted area rather than replace the entire support. Only problem is, none of them could find an aftermarket support from their suppliers. I ended up going with the only one who would give me a solid quote- $500 plus I supply the support. I found the support on fleabay for $89 shipped, and received it in 3 DAYS!

Going into the shop today, and he should have it until mid next week. Everyone keep your fingers crossed for a speedy recovery. :burnout:

The body shop sent me a few pictures, noting that it was worse than it originally appeared.. YIKES!

Find out the ford part number for your truck, then search eBay for it. Mine was $89 shipped, seller martinsautoparts

100% satisfied thus far, will update if the shop says there was any fitment issues...

Damn!!

A lot are advertised there. Wonder how many are purchased due to accidents vs rust?

When I was working on mine it seemed to me the lower radiator gasket/seal... whatever you want to call it was holding moisture in. I removed mine and left it off after I treated the rust.

I am sure its there to help air flow through the radiator as opposed to around it but I would prefer to let the water drain and lose a little airflow.

Just for the record my engine temps have not ventured outside the norm since my build which is when the gasket was removed.

In progress shots! The truck is not as far along as I had hoped (I need it back!), but it is great to see in process!





The shop also showed me yesterday, that the new unit is a superior unit than it had from the factory. I was shocked, being that I would assume (understandably) that the replacement aftermarket unit would be equal to or slightly inferior to the original ford one. The replacement is thicker in some spots than the Ford one.

lookin good! yeah i know how slow body shops can be. it can really upset you lol

just know it will be better then new when you get it back!

Received a few more updates from the shop. While this support has been overall a great buy, there were some mounting points that were not present--for example the mounting holes for the radiator mounts. Kind of strange, and it has added a bit of complexity to the job.

He is undercoating and sealing the bottom of the support extensively; I told him I'm not having this done again, nor am I getting rid of the truck any time soon if I can help it!

One step closer! Waiting on a few clips from Ford, crumbled upon re-installation. Seems like I haven't seen the truck in weeks!

I'm doing the same repair in a couple of weeks and purchased it from the same vendor. Now I'm curious as to the mounting points that you mentioned. I am also doing rocker panels on both sides, I found a company in Mich Ford Expedition 03-06 Rocker Panel 4 Door that makes them and cost only $33.30 per side plus the same amount to ship to me, vs Ford's way is to buy both sides of the truck from the roofline down just for the rockers!

I don't think that any of the mounting points were a big deal.. One of the ones that he said were not there were something related to the radiator brackets or something. I will try and get an idea from the shop when I pick up the truck. Overall, he $89 for this one vs the $700+ from Ford, the decision was a no brainier.


Two more updated pics. All painted, cleared, under coated, and now welded. Starting to take shape again!

I have the truck back! :signs6:

Got it back tonight, all looks well. The RH Fender/corner of hood were not lining up 100% like I would like, but a few adjustments and that is all set now. This was one of those repairs that didn't look any different when I got it back, but i knew it was a better truck because of it. Will post a few pics tomorrow, as well as of the old support and where the rust was focused; I'll be stopping by the shop for that tomorrow.

After I got home, I was able to install almost all of the interior LEDs installed that I picked up from superbrightleds.com. I will have a thread of before/after on that in the next few days.

Have a few more pictures.. A few of the finished results, and also of the old support.. Everyone should go and check on theirs, this was MUCH worse than it looked from underneath!

I would highly recommend that everyone crawl under their truck and check it out. There is some structural integrity to that area of the truck, and essentially, that is what holds the front end sheetmeral to the frame. The shop who did mine was able to avoid disconnecting the condenser, any of the AC system, and even the radiator. Not sure why he avoided disconnecting the radiator, being that it is an easy re-assembly process, but they did pull it off well.

Here are a few of the front end, now that it is lined back up and good to go. I reinstalled the Westin Bull Bar and a front plate relocate kit right after these pictures. The truck needs a serious clean, has body shop dust all over it.
